      The Damage We Repair Most Often

      Industrial slabs fail in predictable places, and knowing yours helps target the spend.

      • Potholes and blown patches. Usually start as a small defect, then widen fast as wheels impact the exposed edges. Every week of delay makes the repair area larger.
      • Spalling. Surface concrete breaking away in flakes and chunks, often around joints or where reinforcement sits too close to the surface. Water and salt accelerate it dramatically.
      • Joint arris breakdown. The single most common industrial floor repair. Joint edges take direct wheel impact thousands of times daily until they crumble, leaving an ever-widening trench.
      • Worn channels and traffic ruts. Where the same route has been driven for years, the surface simply erodes into a groove. This wears tyres and shakes loads.
      • Loading bay and dock leveller damage. Concentrated impact from tail lifts and dock plates. These areas take more punishment per square metre than anywhere else on site.
      • Pit edges and lift bases. Constant vibration plus oil exposure. Workshop pits break down predictably around the perimeter.
      • Chemically attacked surfaces. Concrete softened by acids or effluent, which has to be cut out entirely rather than coated over.

      Cracks are a separate matter. Live cracks need reinforcement across them through floor stitching, not filling.

      Repair Materials and Why the Choice Matters

      The material determines your downtime, your cost and how long the repair lasts.

      • Epoxy resin mortars. High strength, excellent bond and chemically resistant. They take traffic within 4–8 hours and suit workshop and production environments well. Cost more per litre, but the return-to-service speed usually justifies it.
      • Polyurethane repair mortars. More flexible than epoxy, which makes them better at joint arrises where a little movement is inevitable. They also tolerate slightly damp substrates.
      • Rapid-set cementitious mortars. Ready for traffic in 2–4 hours. Ideal for overnight repairs in live warehouses where the bay must be operational at 6am.
      • Standard cementitious repair mortars. Economical and perfectly good where you can allow 24 to 48 hours before loading. For large areas, the saving is significant.
      • Polymer-modified screeds. Used for larger worn areas and traffic channels, laid at 6–20mm to rebuild a surface rather than fill a hole.
      • Rebuilt joint arrises with armouring. Where joint damage keeps recurring, steel arris protection cast into the repair stops the cycle permanently.

      How We Carry Out Concrete Floor Repairs in the Midlands?

      The method matters more than the material, and this is where corners get cut.

      Ron inspects the damage and taps around each defect to find where sound concrete actually starts. Deterioration almost always extends further than the visible hole, so scoping by eye undersizes the job.

      Marking and Saw Cutting

      Each repair area is marked as a square or rectangle around the defect, with sides square to the traffic direction rather than following the damage outline.

      We then saw-cut the perimeter to a minimum of 10–15mm depth. That vertical edge is what stops the repair failing, because it gives the material a shoulder to bear against instead of a feathered edge that shears off.

      Breaking Out to Sound Concrete

      Loose and delaminated material is removed until we reach concrete that rings solid. Depth varies, and we go as deep as the damage requires rather than to a nominal figure.

      Exposed reinforcement is cleaned back and treated with a corrosion inhibitor. Leaving rusted steel in place guarantees the repair fails again from underneath.

      Where contamination is present, diamond grinding or scarifying removes affected material within the repair area.

      Cleaning and Priming

      The prepared void is vacuumed thoroughly, since dust in the base ruins the bond as effectively as anything else.

      A bonding primer matched to the repair material is applied and worked into the surface. Resin repairs get a resin primer; cementitious repairs get a slurry bond coat.

      Placing the Repair

      Material is mixed to specification and placed in one pour where depth allows, or in layers where it doesn’t. Overworking resin mortars entrains air, which weakens them, so placement is deliberate rather than rushed.

      The surface is finished slightly proud, then floated or trowelled level with the surrounding slab.

      Curing and Grinding Flush

      Cure times run from 2 hours for rapid-set through to 48 hours for standard cementitious materials at Irish temperatures. Cold slabs extend that, and we plan honestly.

      Once cured, repairs are ground flush using floor grinding so nothing stands proud. A raised patch is arguably worse than the pothole was.

      Reinstatement and Handover

      Where the floor is coated, we make good into the existing system. Bare slabs are often sealed at the same time with dust proofing or concrete sealing, which costs little on top of work already underway.
